Though active applications have been carried out in auto industry, tube hydroforming is still in development stage and comprehensive knowledge is not available. The success of tube hydroforming processes is strongly dependent on the designed loading path (relationship between internal pressure and axial material feeding). The select of the proper loading path is usually based on experience and trial-error based FEM simulation.
In this study, tube hydroforming formability was investigated for forming two simple shapes such as axisymmetric expansion and tee expansion, and optimal processes (pressure and feeding history) for achieving the acceptable final shapes were designed using DYNAFORM. First, for the axi-symmetric expansion, open forming type and closed forming type were considered. The optimal process for each type was designed, and the resulted formability, including principal strains with FLD, maximum thinning ratio and thickness distribution for that chosen processes, were discussed Next, formability study was performed for the tee expansion. Two forming types, one which has a counter punch at tee branch end and the other which does not, were considered. The optimal processes were designed and their forming results were analyzed. Lastly, tube length effect on the deformable tee height was investigated with changing tube length for tee expansion with a counter punch.
